Researching on if I should buy the Green or Ordinary pass - my only question is that if I don't want to make reservations for a particular route, can I still board the Green car?
Also, if I have a Green Car do I HAVE to seat on the green car or if I want to (because of no reservation) board the ordinary cars?

The Green cars are reservation only. If you board a Green car with no seat reservation and another passenger is booked for it, there is going to be unnecessary trouble.
You can of course use the Ordinary cars as well (in fact some trains like most Hikari and Kodama bullet trains between Osaka and Fukuoka, or on Series 800 trains on the Kyushu Shinkansen don't have any Green cars) however there is no refund to you for doing so.
